Considering going via Kosi bay border crossing to Blue Anchor Inn in December. The alternative is via Golela/Goba border crossings in Swaziland. We will be on 1200s, solo, but heavily laden. How bad is the sand going via Kosi bay?

Not too bad.  There is a fairly hard-packed road going from basically just through the border.  It's really sandy when you want to go to the Pontas though
The three things you need to fix anything in the universe: duct tape, WD-40 and a hammer.  If it moves and it shouldn't, use the duct tape.  If it doesn't move and it should, use the WD-40.  Otherwise use the hammer.

Thanks. Not planning to turn off the road. To understand what  "not too bad" means, can you drive the road with a 2 x 4 and how much paddling required?

No paddling - it's hard pack.  Lots of potholes though.

One paddles in water....one rides through sand ;-)
